Trap 1: Ignoring Wall Effects in Small Columns

Due to their shape, saddles tend to orient along the column wall differently than rings. In towers with a diameter less than 300mm, this can cause severe wall channeling. Always use the correct size ratio: packing diameter should be less than 1/8th of the column diameter.

Trap 2: Corrosion Under Insulation (CUI)

Metal saddles are often used in external reflux condensers or exposed towers. Carbon steel versions are prone to CUI. For outdoor installations or wash sections, specify 316L stainless steel to prevent premature failure caused by chloride stress corrosion cracking.

Trap 3: Improper Support Grid Selection

The curved shape of saddles means they can sometimes bridge over openings differently than expected. Ensure the support grid openings are no larger than 60% of the nominal saddle size to prevent packing migration while maintaining >70% open area for vapor flow.

  1. Size Selection: #25 (1") and #38 (1.5") are most common for general distillation. Use #50 (2") for high-capacity atmospheric towers.
  2. Material Selection: For sulfuric acid plants, use SS316L or exotic alloys like Hastelloy. For general solvent recovery, Carbon Steel or 304SS suffices.
  3. Packing Factor: Verify the packing factor (F-factor) aligns with your system's flood point. Metal Saddles typically have a factor of 28-40 (depending on size).
  4. Loading Method: Dump packing slowly via a chute. Do not drop from heights exceeding 3 meters to avoid deforming the saddle curvature.
